Replaced the spiggot and refitted the box - same problem.

Put the old clutch in and refitted the box - same problem.

Considered preload as a contributing factor. Called MLR, mechanic thought so too. Nearly drove off to buy shims, but decided to

Remove the clutch and pressure plate and refit the box - it didn't spin.

    Hmm - obviously clutch

Tried adjusting the clutch pedal again - no difference

Tried bleeding the hydraulics - no difference

Pulled the box out again (because I dislodges the push rod)

Put the box back in again.

With the box in neutral the drum spun @ about 30rpm.

Moved the hand brake drum by hand with the clutch in, could hear it scraping the flywheel.

With no load on (no tailshafts) the clutch engaged within 1 cm.

Began to suspect the pressure plate.

Pulled the box out again, removed the pressure plate and clutch.

Spun the clutch and realised it was <span style="color:red"><span style="font-size:12pt;line-height:100%">BENT</span></span>

I didn't have a sturdy cradle for the gearbox / transfercase assembly when I first tried to fit it. Obviously too much lateral force on the clutch when the gearbox slipped ops:

I'll get a new clutch & pressure plate tomorrow (I hope). ops:

If I was a girl, I'd cry. But this is character building.

I'll let you know how this finishes up.

This is the abridged version, I'm sure the box was fitted about 10 times today.

how long do you reckon it will take you to replace a clutch now from start to finish?

it gets easier every time doesnt it?

its good training...they are not the easiest box in the world to pull out....

they are huge and weigh heaps... cos they come out with the transfer case as one unit...

I guess it's a bad time to say I thought it was the clutch, It's easy to bend a plate with a box this heavy

Thank you for your help guys. This exercise has been a real education.

I put in a new clutch and pressure plate and had the same problem, but clutch pedal adjustment sorted it out quickly. The clutch engages early, but after a few days wear I'll readjust and all should be fine.

I'll drain out the cheap ATF & Light gear oil combination after a couple of hundred km and fill it with synthetic ATF. Hopefully all will be well.

Until the car reaches 1,000,000km 8O or more.
