So to update my predicament –
I’ve replaced the master cylinder, skimmed the front rotors and bled the brakes again – still no luck fixing these terrible brakes.
I’ve noticed I’m getting small bits of rubber(1 to 2mm diameter) in the brake fluid when I’m bleeding the brakes.
I presume this has come from the inside of the old hoses before I replaced them. I think this may be causing my issues so I’m planning to remove each calliper to flush the rubber bits out of it.
Can I remove the calliper pistons without splitting the calliper in half?? (it’s not leaking now so don’t want to split if I don’t have to).
thanks, Steve

Overhaul the calipers, the rubber coming out of the old hoses gunks up the inside of the caliper and can prevent it from bleeding correctly (blocks the nipples) but can also plug the fluid holes into the back of the pistons and prevent then from returning. Found this out the hard way.
New seals and a good clean should fix it. If you're in Sydney and unsure I can give you a hand.

					Ive fixed it!
Last night i bled the brakes again and pressure bled the PRV with no improvement.
then decided to change out the front pads for the old ones.....Bingo! dramatic improvement even without them bedded in properly!?!
So after all the stuffing around this issue all along was the pads!
I fitted the Bendix 4wd pads to try and improve the brakes but turns out they have only made it worse. ill definitely be asking for my money back on them!
Any suggestions on what new pads to get? i read the TRW/Lucas pads are good and soft providing excellent stopping power.
(im not after a high performance/high temperature pad and dont really mind about brake dust).
Thanks, Steve.

I put genuine pads in the front of my D1 and was quite happy with them.
Can only compare them with the unknown brand worn ones that came out, but they were MUCH better.

I thought I should figure out why mine weren't working properly. I pulled off all the wheels and pulled out all the pads and roughed them up on some rough concrete. I replaced the rear hub seals as they were weeping and there was a small amount of gunk on the rear inner pads. Not leaking down the rim or anything that severe. Couldn't even tell they were weeping with the wheel on.
I also adjusted all the wheel bearings.
Now I can lock it up on the dirt. On the bitumen they will chirp a little but not really lock up. That is from 60km/h with a big push on the brake pedal.
Tyres are 245/75R16 Maxxis Bighorns. It would probably lock up the standard alloys and 225/75R16 all terrains I have but I don't switch road/off-road tyres on and off any more.
