    Transfer Case Oil Leak

    I have a 300Tdi auto, which has developed an oil leak from the transfer case intermediate gear shaft, probably because the O ring has failed.

    An initial look suggests that the transfer case will need to be removed to replace the O ring. Is this true?

    If the transfer case needs to be removed, are there any tricks that I need to know? I have a workshop manual, looks pretty straightforward, but its very tight around the top of the transfer case/gearbox.

    Sorry, I cannot help you with your exact question...

    While we are waiting for a response, are you aware that you may be lucky if it is only the O ring. On mine the housing had actually started to flog out and required a steel sleeve to be pushed in. This is a common problem on this transfer case. MR Automotive in Brisbane do an exchange transfer case with the steel sleeve. They swap over your transfer case internals.

    For you I hope it is just the O ring. Best of luck.

    Yep, common design problem. I had the bush fitted as a preventitive measure while MR Automotive were installing a new front TC housing with all the CDL components.

    Thanks for the replies.

    I hadn't heard about the hole chopping out - makes a fairly simple but time consuming repair a bit nasty. Here's hoping that it is just the O ring.

    Charlie, even if it's just the o-ring, consider the bush modification. If you are holding onto the vehicle for a while it's worth it.

    Have a look at this in relation to getting the TC on and off

    You may want to drop the crossmember- remember to remove the fan and look at protecting the heater and radiator hoses.

    When you come around to putting it back - look at the last bits of this

    Using a V8 R380 in a Tdi

    The actual o-rings are easy to do - remember to torque and stake the nut correctly.

    Thanks Langy, really good info. The use of 202mm M10 bolts as guides for reassembly is a real winner.

    I started the removal this afternoon. When I removed the drain plug, a piece of metal 7mm x 5mm x 3mm was stuck to the magnet. So now it is complete removal and strip down to find what has broken. Ah well!
