Ok. Another idea.
Master has a 19mm bore.
Slave had a 22mm bore.
Throw was good but to heavy.
Put a 25mm bore slave on, much better, but throw not so good.
Soooo thoughts on getting a 22mm master and 25mm slave??????

22mm master and 25mm slave will be very slightly heavier than the 19/22 combo.

lets start with the basics...
have you set the pedal height return stop?
Have you set the free play?
have you checked the MC for recirculating or a bypassing fill valve?
did you orient the slave cylinder the right way? (some appear symetrical but when you look in the cylinder the inlet and bleed drillings are set up with one on the circumference and one in the center if you install it wrong it will fit but it will rarely bleed up properly)
if you fit a larger diameter slave the pedal becomes easier to push but you have to push it further
if you fit a smaller diameter slave the pedal is harder to push but you dont have to push it as far.
Fitting a smaller Diameter MC has the same effect as a larger Slave

the length of the slave cylinder pays no part in the operation of the clutch but the design of the piston, its stop clip (if you have one of these) and the length of the push rod will prevent you from releasing the clutch if the piston hits the stop before you hit full release.
The length of the pushrod and the cylinder stop in the MC plays a large roll in the position of operation of the pedal. Lengthening the rod makes the pedal start point raise BUT if you do not adjust the released height stop you will use up the free play and the MC will not fill correctly and you will have all sorts of issues especially with clutch slip.
IF you have a pressure plate that has "over center" fingers if you dont get enough throw you wont over center the fingers so you will need to maintain full pressure to keep the clutch released.
There is no pedal stop, or adjustment for free play, or adjustment on the master push rod. Only adjustment is on the slave push rod. Well none that I could see (late classic rangie.)Quote:

There has to be some free play, its part of how MC's generally work.
you might not have to adjust the pedal stop you might be able to make a new pushrod and shim the MC to a new location to get the same effect.
