The holes are 27mm, and I had them drilled out by an engineering firm due to the size.

They were a neat fit when drilled, but once the bar was powder coated, they were fairly tight.

There is a lug on the top of the grommet that needs to be cut out, and I just used a jig saw.

Waz, how heavy is the bar on yours? I'm determined to keep the weight down on my next one, but it also needs to be strong.

For v2, I will probably make the sides a bit longer, then chamfer them back at an angle.

This one weighs in at 39kg, which adds 27kg over the original. My thought is that a spare wheel & jerry can, which I am not putting on, still weigh more.

I made it out of 5mm steel, but am thinking 3mm would be heaps.

Mine's 3mm it weighs about 25kg

Heres mine...

1st Aftermarket bar on a D2 in Oz (wiped the factory one out within 2 weeks of the vehicle new and no-one made one - so made it myself) It was Dads car back then and we made one for my D1 at the same time...

I think it looks pretty good as is.
Though I must admit, I'm really not a fan of LEDs (but that's just my opinion!).

Have thought about a set of the older style round Deefer (or old Mini lights) when I get a bar if the original D2 lights are too tricky to use.
