My one was much the same, even though I had got stuck into it with a steam cleaner to try and flush it out! I opened up a few of the chassis holes before I repainted it, hopefully this will make future flushing more successful?

This is the front end, for Gilbert.
I got hold for nothing, a good S11A Chassis to cut the front end off.
Wish I had kept if complete
Anyway worked on the front end today.
First job relay tube.
When I pressed out the Relay, I thought it was moving, little realising the 20 ton press was pushing out Relay and Tube, cracking top and bottom welds.
I tried to get a new tube made, but to hard. Ended up with thick tube, correct ID.
Looked at it, but to thick OD, so Cut old tube, still solid to Relay, and it popped off.
The tube had torn, so decided to grind my 2.5mm back to same size as original tube. Then bent on my Anvil to suit. ( Handy I used to shoe my old Draught Horses )
Patch in, tube and relay cleaned up, rust kill and paint.
Happy with end result.

Careful welding with 2mm Rod and all done.
The Line that looks like its a gap that should be welded is actually the grinder line after clean up.
What size Tap should I put down the Lower Plate hole, to clean up the Thread ????
Also the Lower Nutserts, on the lower front of the Front Cross Member ???

Bumper Bar crush tubes, front plate, 1 inch hole an grommet, ready for cutting of Front.
But first some measurements.

Unless someone knows better, I suspect they are UNF, probably 1/4" - I'm not going to have a look in the dark!

Was some discussion about Early Relays breaking shafts.
My S3 shaft was welded to lower arm. Like the idea of the S11A with fill plug.
Any members shed light on this ' Myth ' ??..

Couple of little hiccups with the Steering Relay.
Thought I would clean up the relay bolt holes.
After running the 1/4 UNF tap down, all the 8 holes, I then discovered the old bolts wouldn't screw in the further down they screwed.
Looking at the Bolt and Tap they appeared the same, so tried to run the 1/4 UNF die down the bolt.
It wasn't 1/4 UNF. Wondered why a small pile of steel appeared after each clean.
Off to the local nut and bolt shop for UNF bolts.
Should of asked first
Turned out they were different, one had 2 more TPI than the other.
The second problem, being during the 'bashing/pressing out. the bottom Hole had distorted.
I only discovered after assembly and trying to push in the Brass Thrust Washer, then the Lower seal carrier.
Out with the Dremel and a small sanding disk, to remove bur's..
I noticed very thin gaskets on each cover plate.
I was just going to use 515 gasket sealer.
Do the Gaskets act like shims, or will it be ok ????
Got new seals from local bearing shop. Will post size and seal No.

I assume your 'myth' is the breaking of shafts. The early shafts were drilled from the top and had a cross-hole in the middle to provide a breather when filling. While this undoubtedly weakens the shaft, I have never seen one broken, and I suspect that if they have, it would result from operation either with no or inadequate damping on the swivels and from lack of damping in the relay due to wear, or use of oversize tyres.
Welding of any steering component is, of course, strictly illegal! (Many years ago, after arriving in Pimba with no steering, I got the lower steering arm welded where it had split from the slit that allows it to clamp the relay shaft, and drove like that to The Alice, where I was able to get a new arm off the shelf at the dealer)
