For anyone interested, here is Ian's PM to me, it's not personal in nature, so I doubt he has an issue with me posting it up:

The main reason is the VNT is bigger than the standard a needs to breath so a bigger exhaust. and if works I enjoyed TIg welding it up no bender that big so lobster backed the whole thing good little project. I got the LPG man to have the gas start at 1500rpm then peak gas at 2000rpm that was huge as well. Still looking for a more mods, haven't done anything on it for a while got this vibration and finding metal fillings in all gearboxes, and diffs still not right. Started building my alloy boat last week so i put the Car on hold for a bit, not enjoying it with this problem at all, nearly sold it last week.........Taking it to RoverTec next week to have look.

Is the VNT actually larger than the standard turbo or does it just have the ability to change it's sizing to be more effective down low? Pretty sure the exhaust outlet on the VNT is the same size as the standard turbo, and there is often a quoted rule of exhaust size should be 10% larger than this - which 2.5" is.

Alive Tuning/TD5 Alive with their larger hybrid turbos still utilise a 2.5" exhaust system.

In saying, that, I'd be careful, as pretty sure Ian from Bell Auto Services that sells the Turbo Technics VNT for the TD5 has stated that they will only warranty the VNT with an exhaust up to 2.75" size.
EDIT: reference Tombie's comment in post #20 also - 3" exhaust on td5

Rules of thumb are frequently wrong...

The normal offerings from Turbo techincs are the stage 1 (s208-1) which I believe is pritty much the same size as the orignal turbo just vnt. Then the s208 which is slightly bigger then standard.

There is a custom hybrid turbo s220.

I have just got my s220 and it is much larger then the orignal. The s208s uses the orignal front housing. I spoke to TT in depth about the s220 and it uses a larger from housing and shaft from a t25 that was in a BMW I believe.

Having owned the s208 before the stage 3 has a little bit more lag but has a lot more punch up top. They are designed for a 3' exhuast and are good for 1.8-2.0 bar of boost.

Is it still better than the OE turbo from idle through to full boost though ?

Its been a long time since I have driven a OE turbo on a td5.

But yes spools up at low rpm faster then stock but is very violent in its power delivery from about 10psi upwards and not really suited to off road use the s208 is better.

    Smile D2 Exhaust Mods

My Disco Td5 auto is a 2000 year model no catalytic converter fitted from new.

I put a straight thr pipe in by removing the centre muffler and removed the EGR valve, Different car! We use it to tow a 3,000 kg caravan, it used to struggler a bit but now moves along very nicely.

Car is a little noisier, but quite acceptable in respect of exhaust noise.

    Fuel consumption has improved slightly.

Recommend these modifications. Experts I spoke too all mentioned that if the car has a cat converter, that should also be removed.

Bruce Davis out in Western Sydney can supply all of the bits needed.
